 Project S0l-37 - AWD: Take two
*EDIT* Build cost <i>estimate</i>: trailing arms - $80 rear axles - $600 rear diff - $850 drive shafts + coupling - $250 B20B - $860 transmission - $650 "transfer case" - $250 half shaft - $100 B series front axles - $160 cable shifter and cables - $40 rear wheel bearings - $120 FIA FT-3 spec fuel cell - $958 fuel pump - $150 steel braded fuel line + fittings - $380 brake shoes - $40 outside labor cost (alignment, bearing r/r, driveshaft balance/shortening) - $380 + $350 metal stock (material used to build brackets, mounts, straps, etc) - $200 ---- running total = $7098 *!EDIT* Being the smart guy that I am I started my awd conversion Sunday morning thinking it wouldn't take more than 16-18 labor hours. I started around 1pm drilling out the spot welds that hold the rear crossmember on. I finally succeded around 11am Monday, 9 labor hours later.   "Yeay the hard part is over!" I thought. OOohhhh I couldn't have been more wrong. Start "massaging" the rear pan so that the crossmember would fit 1.5 inches to the rear of where it used to be. After 8 labor hours I have the crossmember fit and tacked into place. Intermission for fireworks and work on Tuesday. Come home, lay down half the welds needed to hold the crossmember, pull the exhuast, pull the stock arms, pull the struts and test fit the modified arms to make sure everything is kosher. 3 labor hours.  Running total: 20 And I still have to finish welding the crossmember, make new straps to hold the gas tank in place (stock straps are 1/4 inch too short), install both arms, install the drum brake proportioning valve, and bleed the brakes. I've caught myself asking "Why the hell did I decide to start this?" on several occations.

I was gonna say it's a crv suspention but that rear drum is way too old and icky to be a crv so I think he's using the old civic awd parts but yes its a awd conversion.

I've been wanting to do this project for about as long as I've had my sol. AWD conversion using late model Civic [Shuttle] wagon driveline bits. They were cheaper than going to some place like HAP for CRV bits.
I'm shooting to have everything done by the end of the year, but that's heavily dependant on wether or not I can source a B20 and a manual 4wd tranny to mate to it. I've decided not to bother with the D series tranny out of the old civic since a few of the mounting bolts don't line up and its a cable driven speedo. Once I'm done with the rear end, the gas tank is tossed and a fuel cell gets installed where the transtop bits would go. Then I can install the rear diff and mount the viscous coupling. After that comes the motor and its done.
When its done, all y'all are invited out to the following RallyCross event for a spin or 6 ;> Event entry is $40 and fun runs are a buck a run, what a bargain!!
BTW, Chris, after careful consideration I've decided to <i>supervise</i> your swap

always wondered about rally sols car... whats currently under the hood??? i dont think i ever met you in person... what kind of suspension you planning to use... also how much you think it will end up costing you... and how much whp/trq you hoping to get to the wheels?

I dunno if I'd call it fun, it has definitly been an experience though
I'll definitly be giving y'all a call when the motor/tranny are ready to go in. Throw a FASD or somesuch and then take turns trying to do four wheel burnouts when its done
I'm still using my S ecu, even though I have the Si harness and ecu sitting in the garage waiting to go in. Suspention wise I don't know what I'll be using. I'm going down to Azusa to crew for a gentleman running a CRX in the Treeline rally on the 15th. When he's not racing I'm going to bombard him with questions about what hardware he's using and how he has it set up. So far I think I'm only $700 into parts, maybe less. I still have to buy new rear axles, have the driveshaft cut to length and I don't expect to pay more than $800 for a motor and maybe $1k for a transmission, then throw $150-200 at the exhaust and call it a project. $3k total I guess? I'm not conserned with hp/trq numbers so whatever the stock B20 puts out will be fine.

I've lost count of labor hours so bleh, but its gettin done!  Had to chop up the rear camber arm pretty good though, its about an inch shorter now and I think I solved the strut issue for the moment.  This can be solved one of two ways. Relocate the strut bucket on the body or make a shim. I decided to shim it since the crossmember was torture enough.   So now I just have to change the valve and bleed the brakes and she's a roller again.

Right now I'm debating about how I should deal with the gas tank. No matter which way I go, I -have- to pick up a FIA FT-3 spec Fuel Safe fuel cell if I want to pass Rally America tech. Thats $900-1k away. I can save my cash 'n have the Fuel Safe by the end of August or I can go to Summit and get one of their fuel cells for about $150. Couple of problems with the Summit fuel cell are it has different dimentions than the Fuel Safe, resulting in not being able to retain my current rear strut tower bar, and its not up to spec for much more than street driving and maybe autocross.
It basically comes down to doing it right the first time or cut a corner or two and get it done sooner.
I'll probably play patient and save for the Fuel Safe then throw a FASD here at the house. I'm going to need a bit of help installing the rear diff since it needs to line up with the transmission output. To do that I need to pull the stock tranny out of the car, then mock everything up with the 4wd tranny before fitting the diff. Then once the diff mounts have been figgured out I need to pull the 4wd tranny back off and re-install the stock tranny.
